Bespoke design and match-to-existing
Two ways most projects start. Either with a design brief — yours, or your architect’s, or one developed with us — that we work up into a CAD drawing, clay model, and finished mould. Or with an existing piece of plasterwork that needs replicating because a section has failed, a room is being extended, or a listed-building consent requires reinstatement to original detail.
Match-to-existing uses a technique called a site squeeze: an impression mould taken from a suitable section of the surviving original. That impression becomes the basis of a replica mould, which we use to manufacture the new product. The replacement is dimensionally identical to the original — joins are invisible once installed, which matters on Grade I and II* listed work where conservation officers will check.
Bespoke design follows the same casting process from a different starting point. Hand-modelled clay, refined in our Kent workshop, mould-made and cast in fibrous, GRG or Jesmonite depending on the application. CAD drawings produced for review and sign-off before we cast. Suitable for new build period schemes, restoration where no original survives, or commercial fit-outs where the moulding language needs to feel right without being copied from a real building.
Materials: fibrous, GRG and Jesmonite
Three materials cover almost every project. Each suits different applications. The choice usually gets made between us and the architect or specifier during design.
Fibrous plaster. The traditional material for decorative interior plasterwork. Gypsum cast over a hessian scrim for strength, used since around 1850 for theatre ceilings, cornices, ceiling roses, and ornate ceilings. It’s the standard for most heritage interior work because it matches the original fabric of period buildings, takes fine detail, and finishes seamlessly into existing plasterwork. The default unless there’s a reason to specify otherwise.
GRG (Glass Reinforced Gypsum). Gypsum cast with chopped glass-fibre reinforcement instead of hessian. Stronger and lighter than fibrous, which matters at scale. Large architectural elements like full-height columns, oversized cornice runs in commercial fit-outs, or ceiling panels spanning long unsupported sections. Used at the V&A on the great gallery work. Note that GRG and GRC are different materials despite the similar acronyms; GRC is glass reinforced concrete and isn’t typically used for interior plasterwork.
Jesmonite. A composite of acrylic resin, gypsum, and fibre reinforcement. The material to specify when weight matters or when the piece is going outside. Jesmonite is suitable for exterior applications where neither fibrous nor GRG would survive weathering. It also takes pigments and surface finishes that gypsum-only materials can’t, which makes it useful for contemporary architectural work where the moulding needs to match a non-plaster finish.
